As a key equipment for evaluating the crimping quality of electrical connectors, analyzing failure mechanisms, and ensuring electrical connection reliability, the accuracy of the analysis results of the terminal cross-section analyzer directly affects the judgment of connection performance and the optimization of production processes. The analysis process is highly dependent on the quality of sample preparation, the imaging and measurement performance of the instrument, the operator's experience judgment, and the standardization of the analysis process. Therefore, to improve the reliability of its results, it is necessary to establish a systematic quality control strategy that covers the entire process from sample pretreatment to final report generation.
The preparation quality of cross-sectional samples is the cornerstone that determines the success of all subsequent analyses. An ideal cross-section should be flat, smooth, scratch free, trailing free, and free from thermal effects, and clearly present all the features to be inspected. To achieve this goal, it is necessary to strictly control every step of embedding, grinding, polishing, cleaning, and drying.
Embedding processAccording to the hardness difference between the terminal material (such as copper alloy) and the insulator (such as PVC, PE), suitable cold or hot resin should be selected to ensure full filling and avoid edge chamfering or material peeling due to uneven material hardness during subsequent grinding.Grinding and polishingThe principle of gradual progression from coarse to fine must be followed, and each process must remove the damage layer generated by the previous process. During the grinding process, the force should be applied evenly to avoid the formation of inclined surfaces; The final polishing aims to obtain a mirror like surface, eliminating all fine scratches, which is a prerequisite for clearly displaying the flow of metal grains, deformation of conductor wires, and the interface between the insulation layer and the conductor. After completion, ultrasonic cleaning and drying can avoid interference from water stains or residual particles on the observation field.
Modern terminal cross-section analyzers typically integrate high-precision digital microscopes and image analysis software. Ensuring the accuracy of its optical imaging and digital measurement is the technical foundation for obtaining reliable data.
Calibration of Optical SystemsNot only does it include conventional magnification calibration (using standard microscopic scales), but it is also important to pay attention to the uniformity of illumination, consistency of color temperature, and adaptability of depth of field. Uniform circular or coaxial lighting helps eliminate shadows and accurately reproduce the contrast and color of different materials (metal, insulating plastic).Verification of measurement systemIt is necessary to use standard scale templates that have been certified by metrology to regularly verify the linear measurement, angle measurement, and area measurement functions of the software, and confirm the accurate conversion relationship between its pixel calibration and actual size. Keeping the microscope objective, lens, and stage clean is also a daily detail that cannot be ignored in maintaining imaging quality.
After both the sample and instrument conditions meet the requirements, image acquisition is the key operational step that connects the previous and subsequent steps. The reasonable setting of parameters directly determines whether the obtained image can be used for accurate analysis.
Selection of magnification factorIt is necessary to balance the observation field of view and detail resolution. Usually, images with different magnifications need to be collected: lower magnifications (such as 50X) are used to observe the overall crimping contour, the relative position of the insulation skin and the core wire; Higher multiples (such as 200X-500X) are used to carefully observe the filling condition, deformation degree, and metal to metal contact interface of the conductor wire.Focusing and Depth of Field ControlEspecially important, especially for sections with height differences. The depth of field extension or autofocus stack function of the device should be fully utilized to obtain a clear image of the entire cross-section from the edge to the center. All images used for comparative analysis or long-term traceability should maintain consistent parameters such as illumination intensity, white balance, exposure time, etc. to ensure comparability of image information.
After obtaining high-quality images, objective and standardized measurement and analysis based on relevant standards (such as IPC/WHMA-A-620, QC/T 29106, etc.) is the final and crucial step.
The analysis should form a standardized process, for example: first evaluate the symmetry of the crimping contour; Then measure key dimensions such as front horn length, rear horn length, conductor brush height, insulation outer diameter, crimping height and width, etc; Then observe and record the deformation filling rate of the conductor wire, whether there are gaps or cracks; Finally, check the relative position and insulation support condition between the insulation skin and the conductor crimping area. For measurement data, necessary statistics and review should be conducted, such as taking the average of multiple measurements of the same section, or independent verification by another experienced analyst. Any abnormal findings (such as excessive crimping height or severe wire breakage) should be double confirmed with images and clearly labeled and explained in the report.
Ultimately, the effective implementation of technology relies on human capabilities and systematic management. Operators and analysts should receive comprehensive technical training covering sample preparation principles, instrument operation skills, understanding of relevant standards, and identification of typical defects. Establishing detailed "Standard Operating Instructions for Terminal Cross Section Analysis" and "Typical Illustrations" can help unify analysis perspectives and reduce subjective differences.
All analysis processes, including sample information, preparation parameters, instrument settings, raw images, measurement data, analysis conclusions, and reports, should be included in a complete document management system to ensure good traceability of analysis results. Regular review and trend analysis of historical data can provide valuable feedback for improving production processes.
